Low-beam headlight bulbs burn out early

Low beams on the early BP cars run as daytime running lights at reduced voltage, and the bulb sockets and wiring age badly. Owners replace bulbs every few months until the socket or connector is fixed.

CommonSeverity: MinorApplicability: Direct

Frequency basis: Exterior lighting is NHTSA's fifth-largest category for the 2005 Outback (30 complaints; 23 narratives mention headlights or bulbs), and the forum thread on it reports bulbs lasting six months or 15,000 miles for four or five 2005 owners, with a Subaru tech tip on bulb-base revisions.

Symptoms

  • Low beam out every few months or around 15,000 miles; driver-side flicker over bumps
  • A bulb "burned out" with an intact filament (bad connection, not the bulb)
  • Melted or brittle bulb connector

Causes found

  • Frayed or short-crimped wire inside the bulb socket causing an intermittent short (2005 owner's finding)
  • Brittle, cracked bulb connectors; corroded sockets (a TSB on sockets and harnesses was cited secondhand)
  • Running as DRLs plus heat; brighter aftermarket bulbs fail sooner
  • Oil from fingers on the glass; charging voltage too high in rare cases

Check in this order

  • Voltage-drop test from the harness to the bulb on both supply and ground sides
  • Inspect the socket crimps and the connector for heat damage
  • Check charging voltage at idle and 2,000 rpm

What fixed it

  • Repair the socket wiring or fit a new pigtail; replacing the headlamp connectors stopped the failures for one owner
  • Standard-output bulbs (OEM, Philips VisionPlus) lasted far longer than Silverstar/XtraVision types in the reports
  • Disabling the DRL circuit extended bulb life for some owners but affects lighting compliance
  • Per the 2007 Subaru tech tip, replace both bulbs only if they are the old orange-base type
