Head gasket leaks (mostly the non-turbo 2.5i)
Head gaskets are the headline BP Outback problem, but it is a 2.5i problem. On the XT an external oil leak at the heads is far more likely to be the valve cover or crossover seals, and a true head gasket failure usually follows an overheating event.
Frequency basis: The number-one 2005 Outback complaint on CarComplaints ($6,000 average, 85,000 miles) and 284 reports on RepairPal, but those are overwhelmingly the SOHC EJ253 2.5i. The turbo engine uses multi-layer steel gaskets; a Subaru dealer in one XT thread said they do not usually leak externally, and only four of 273 NHTSA complaints mention head gaskets.
Symptoms
- Coolant loss with no visible leak, bubbles in the overflow tank, sweet smell
- Overheating in traffic after a prior overheating event
- External oil seep at the bottom of the heads (the 2.5i pattern; on the XT check the valve covers first)
Causes found
- On the 2.5i: the single-layer gasket design, aggravated by thermostat or radiator failures
- On the XT: overheating from a fan, radiator or thermostat fault, or detonation; one Legacy GT owner's head gasket concern followed a mountain-pass overheat
Check in this order
- Pressure-test the cooling system cold and run a combustion-gas test on the coolant before condemning the gaskets
- Find and fix the overheating cause (fans, cap, thermostat, radiator tank) first
- Get a second opinion on any external "head gasket" leak on a turbo car
What fixed it
- On the XT most "head gasket" diagnoses became valve cover gaskets or several small leaks; one owner chose to monitor
- A real failure is a head-off job: 9–11 hours of labour, $1,500–3,700 on the generation per Samarins, $6,000 average per CarComplaints
- Never use head-gasket sealer products; flush, bleed and fit a Subaru cap instead
