Clutch wear, throwout bearing and the dual-mass flywheel
The 2005 XT 5MT came with a dual-mass flywheel and an OEM clutch that owners describe as numb and quick to slip when worked hard. Clutch jobs run $1,200–1,800 at shops, and a failed throwout bearing can take the transmission's input shaft splines with it.
Frequency basis: "Clutch failure at low mileage" is the number-two 2005 Outback complaint on CarComplaints ($2,000 average at 66,000 miles) and the top category by count (7); subarucomplaints.com lists 6. Two 2005 XT 5MT clutch failures in one 2016 thread, one of which destroyed the transmission input splines, and a clutch logged at 56,200 miles on TrueDelta.
Symptoms
- Slipping under load or in wet snow; high shift effort and having to double-clutch to get a gear
- Whining throwout bearing for about a week, then sudden loss of the clutch mid-drive
- Clutch judder when hot, worse on hills or loaded (reported on other BP manuals)
- A groan when dumping the clutch in first points to a dual-mass flywheel rather than a fault
Causes found
- Normal wear: original clutches reported at 56k, 66k and 113k miles
- Throwout bearing failure that chews the input shaft splines (one 2005 XT, with another spline-damage report and a video found by members)
- Dual-mass flywheel wear; it cannot be resurfaced and OEM-style clutches only fit it
- Judder cases traced to a glazed or heat-checked flywheel, a cheap kit or an installation problem
Check in this order
- First-to-reverse test: with the engine running, shift into first then straight into reverse; a crunch means the clutch is not fully releasing (hydraulics or wear)
- Check clutch fluid level and the slave cylinder for leaks; bleed before condemning the clutch
- Listen for throwout bearing whine with the pedal down; do not keep driving on it
- Inspect the flywheel for heat spots and the input splines when the transmission is out
What fixed it
- Exedy OEM-replacement kit with a single-mass flywheel (FJK1001FW, often quoted at $500–1,200) is the usual choice; owners convert from the dual-mass unit and report 100k+ miles on it
- A 2007–2009 single-mass flywheel is the common swap; an OEM clutch disc from Japan was $160 for one DIY owner
- Shop quotes: $1,200 (transmission shop) to $1,800 (independent with flywheel); dealer $1,600; about 5.5 hours labour
- Spline damage needed a used transmission (about $1,000 for a 130k-mile unit) and over $3,000 total; a snout sleeve repair was suggested as an alternative
