Stiff or notchy shifting and 1–2 synchro wear in the 5MT

The Subaru five-speed was never smooth on the 1–2 shift, and it gets worse cold and with the wrong gear oil. A grind into first from a stop or stiff shifts until warm are common at high mileage; real internal damage shows up as noise in gear.

OccasionalSeverity: ModerateApplicability: Direct

Frequency basis: Several 2005 XT 5MT owners with cold stiffness or a first-gear crunch at 105k–190k miles, and repeated reports that synthetic GL-5 oils make the synchros worse. The transmission itself is not known to fail outright; most threads end with a fluid change or a shifting habit, not a rebuild.

Symptoms

  • Stiff shifting when cold that improves when warm; a feel like the parking brake is on
  • First gear crunches from a stop; heavy, rough 1–2 shift at 190k miles
  • Grinding noise only when in gear and coasting, gone in neutral or with the clutch down (points to the gear train, not the clutch)
  • Jumping out of gear (worn fork, synchro hub or shaft end play)

Causes found

  • Old gear oil; the 5MT shares its 3.5 L of GL-5 with the front and center differential
  • Full-synthetic GL-5 (Mobil 1 and Valvoline SynPower were named) interfering with synchro friction
  • Worn 1–2 synchro and hub at high mileage
  • Clutch not fully releasing (hydraulics) masquerading as a transmission problem
  • Worn shifter bushings or linkage

Check in this order

  • First-to-reverse test to separate clutch release from synchro wear
  • Change the gear oil and reassess before any teardown
  • For noise in gear, also check driveshaft U-joints, the carrier bearing, CV axles and wheel bearings
  • Check shifter bushings and the stay bushing for play

What fixed it

  • Subaru Extra-S or a conventional 75W-90 GL-5 cured cold stiffness for the owners who switched off synthetic
  • Waiting a beat in neutral or a throttle blip before selecting first stopped the crunch for one 190k-mile owner
  • Rebuilds are rare; a used transmission is the usual repair for real internal damage ($1,000 for a 130k-mile unit in one report)
  • Shifter bushing kits improve the feel but do not fix a worn synchro
